@snail - yep. I made the head out of 1/2" foam and the body out of 1" so there is a lip there.  Makes it so the head/visor moves when talking.

Thanks kingart4, but something is wrong with the size of the part between the two eyes. I'm trying new possibilities this afternoon and I'll see..
