I personally use a variety of methods.  I just finished making a chimp puppet where I made a sock like cover and then I added features where I carved foam, covered it with fleece and then added them to the basic head.  You can see the tutorial here.

Hey Kanja, Thanks for sharing the link! Some how I missed that one because it's the first I've seen it! The chimp turned out great and it's fun to see the diversity of how so many builders achieve similar results!

thank you.... i was head butting the wall, with trying to cover a round head yesterday and lost my temper with it but now you pointed out that all i have to do is enlarge that pattern it makes sense
