SB i followed the videos and it came out really well! i used gorilla tape to secure the two pieces.

i had the same problem thats why i have the mouth pics in my gallery i emailed project puppet and they said i need to put a little space inbetween. if i can find the email ill post it on here for you

Shawn: i think that for the character i'm making, its better for him to be rigid and expressionless. although for other characters, i would use something more flexible.
Gimpdiggity: I am thinking of using the melonhead for my entry in the contest, so thanks for the tip

I think for my entry i'm going to use sign board, but for other characters that call for more expression i'll probably use gasket rubber

Hi-

Yes, I think you've figured it out on your own. It does look like it's the stiffened felt pieces that are getting crunched, for lack of a better term. So, yes, leaving a little space between the back edges of the mouthplates should do the trick. Try leaving about 3/16" to a 1/8" gap, then hot glue the felt mouth piece onto the stiffen felt mouthplates in sections to ensure it's in the right place and is smooth. Hope that helps!
